My one DIY project was a reflector.  I bought a large white poster board and a large metallic gold poster board of the same size, then glued them together with spray adhesive.  I found two clear plastic edge guards (sort of like poster hangers) and put one on each end for handles.  It's a flexible, lightweight, and durable portrait reflector that I've had for years.  I also made a smaller version that's just a long strip that models can hold and position while I'm doing their headshot.
